Cutter stuck 0300-800B persists after sensor replacement

I have a P1S purchased in November of 2024. I have been getting cutter stuck errors since late December 2024. I was able to reseat the filament sensor cable and continue printing for a while. When I could no longer print, Bambu sent me a new filament senor. I replaced it about two weeks ago and the situation improved a little. Now I am back to not being able to print at all. The printer has around 500 hours. I am using 01.07.00 firmware. I have tried the following:

Removed and reseated all toolhead cables
Reseated both ends of the cable from the printer to toolhead
Tried installing my .2 nozzle assembly instead of the .4
Removed and reinstalled the new filament sensor
Factory reset of the printer

The extruder is clean and there are no visible problems. I am waiting on bambu customer service to respond. Any idea what the problem could be? Extruder interface board, toolhead main circuit board, cable between the two boards on the toolhead? I have not seen topics that match this situation yet. Any help will be appreciated.

First thing to check is the spring on the lever the cutter attaches to. It should have ample spring to pop the handle and cutter out of filament path.
Cut about a foot of filament and pass it down sensor, through extruder, see if you feel it dragging.
Was old cutter worn?
If that is okay I would tear down the entire toolhead front off of carriage and reassemble and figure out why cutter is binding in its track.
So pull hot end, extruder assembly, filament sensor.

Thank you for the reply. I left out an important piece of information - the cutter is not actually stuck and never has been. The cutter is still sharp and shows no signs of wear. I have had the extruder apart and everything looks good. I am aware of problems with connectors being plugged in incorrectly. All connectors have been checked several times to make sure I put them back correctly. There is a green light on the toolhead circuit board that stays lit continuously. Is this normal? The cutter stuck error never clears in bambu studio, but I do not see any error message at the printer, it still indicates “ready to print”.

Try removing that PTFE guide. They have been known to cause various issues.

Thank you for the suggestion. I removed the PTFE guide and turned the printer off and back on. The cutter stuck error is still present when I open bambu studio. I was not aware that the guide could cause problems, I will leave it off. Bambu support asked for additional logs and said the toolhead CB might be defective. I sent the logs about an hour ago. I am not sure how Bambu would eliminate the possibility of a bad extruder interface board or the connector between the two boards in the toolhead.

Bambu is sending me the toolhead circuit board (possibly both boards). I will report back when I have installed the parts and printed several files.

Bambu Labs sent me the extruder interface board, the TH main circuit board and the cable that connects the two. They told me that the log files did not specifically indicate a TH board failure, but that it could be the problem.

I decided to install the parts one at a time - the extruder interface board, the connecting cable and then the TH circuit board. I installed the interface board and have not had any problems for the last six days. I’m not ready to say it is permanently fixed, but it looks promising. I will report back in another week.

My printer has been working perfectly for the last two weeks. The problem was the extruder interface board.
