Help with layer gap issue?

I keep getting these layer gaps on all my prints. The same files and multiple types of filament have worked before in the past up until yesterday when the issue started. It appears to be some sort of clog. I did a cold pull 5 times and it didn’t fix it, so I replaced the Hotend with Nozzle with a new one and it still had the same layer gap issue. I took apart and cleaned the extruder unit and then ran calibration and it still did not fix the problem. I ordered a new extruder unit just to 100% rule that out but does anyone have any suggestions in the meantime?


You might have an extruder motor acting up at times, maybe get one on order also just in case you need it.

Also double check the filament is not binding up in the tubes or couplers.

Wow, that was my first guess too. But if you have done that many cold pulls and a hot-end replacement, it might be best to open the options up a little.

By the pics posted, its occurring on more than one filament spool. Are they a special type of filament? PETG, Nylon, PC?

On the second pic, its definitely under extruding, but the question is why. I would suggest running a Flow test from Studio or Orca and make sure the filament doesn’t require an odd setting. But honestly, this may not fix it, however, I always suggest doing the quick and easy stuff first to narrow down problems.

If I were to guess, I would guess something is going bad (extruder or one of the tool head boards). The issue looks to be intermittent, but when I look closely at the second pic, there are signs that the extrusion is constantly struggling. In many areas, I’m seeing a flow inconsistency (a micro blobbing) and I’m thinking the missing extrusion is just when the flow completely breaks down before recovering, but the problem is likely always around. It might be a good idea to bring BBL tech support in on this one.

ive been having the same issue recently, didnt change any settings or anything. when i look at the slicer theres gaps too, and it ruins all my prints, sometimes it even starts printing outside the object area so theres these filament strings around the thing
